How to calculate asphalt in tons
Asphalt is priced and delivered by the ton because tonnage is what comes off the plant ticket. To get from a paved area to tons, you calculate the compacted volume of asphalt in cubic feet and multiply by the density of the mix, which for standard hot mix asphalt is about 145 pounds per cubic foot. Divide by 2,000 to convert pounds to tons.
The formula: length in feet times width in feet times depth in feet times 145 pounds per cubic foot, all divided by 2,000. A typical residential driveway one hundred feet long, twelve feet wide, paved three inches thick works out to 100 x 12 x 0.25 x 145 / 2,000 = 21.75 tons.
Different mixes have different densities. A base-course mix with larger aggregate can run 148 pounds per cubic foot compacted. A surface-course mix with finer aggregate can run 140 to 143. When ordering from a plant, ask what the compacted unit weight of the specific mix is; it changes the tonnage by five to ten percent, which on a big job is a real number.
Base, binder, and surface course
Asphalt pavement is a stack. On top of a stabilized subgrade or a compacted road base you place a binder course of coarser mix, sometimes called Type B or Type C in Texas Department of Transportation specifications. On top of the binder you place a surface course of finer mix, Type D or Type F, that gives the finished driving surface.
For a residential driveway, a single lift of two to three inches of compacted Type D mix over four to six inches of compacted road base is standard. For a light-duty parking lot, plan on two inches of surface over three inches of binder over six to eight inches of base. For a heavy-duty commercial or industrial lot with truck traffic, three inches of surface over four inches of binder over ten inches of base is not unusual.
The compaction step matters more than the tonnage. Loose asphalt weighs about 110 pounds per cubic foot; compacted asphalt weighs 145. If you skip the roller passes, you get more coverage per ton but a pavement that ravels and rutspection at the first summer. Always order the calculator answer, not the ordered plant tickets minus what you rolled.
Overlays, mill-and-fills, and patch work
An overlay is a new lift of asphalt placed on top of existing pavement. For a parking lot overlay, one and a half inches of compacted surface course is the typical minimum, which works out to about 165 pounds per square yard, or 82 tons per acre. On a residential drive, an inch and a quarter overlay is enough to freshen the surface and hide most cracking.
A mill-and-fill is more involved. The top inch or two of existing pavement is ground off with a milling machine, the surface is swept and tack-coated, and a new lift of asphalt goes down. Tonnage math is the same as a new overlay because you are replacing what you milled off.
Patch work is priced by the square yard because you rarely order a full truck for a patch. Cold-mix asphalt in bags is available for small potholes and repairs, at a much higher cost per ton but no plant scheduling required. Hot mix in the truck starts to lose workability once it drops below about 240 degrees, so a patch order needs to be pulled and placed the same day.
Texas heat, base stability, and seal coating
Texas summers are punishing on asphalt. Surface temperatures on a black driveway in Central Texas in July commonly exceed 150 degrees Fahrenheit, which softens the binder and allows heavy tire loads to rut the pavement. Superpave mix designs with a higher PG grade binder help, and shading with trees or shade sails helps more.
The other Texas problem is the base. Expansive clay soils across the Blackland Prairie and much of North Texas move with moisture. Asphalt bridges some subgrade movement, but only if the base course is thick enough and the subgrade is stabilized. Lime stabilization, cement treatment, or a lift of dense-graded flexible base under the pavement is the difference between a driveway that lasts twenty years and one that alligator cracks in five.
Seal coating extends surface life by keeping oxygen and water out of the binder. Plan on a first seal coat two to three years after paving and every three to five years after that. The seal coat is not paint; it is a coal tar or asphalt emulsion applied at about 25 gallons per 1,000 square feet.
